The Hanwei/Tinker longsword is starting to come together.
Had quite a few mishaps, but I've finally got something that, although chunky and crude, is starting to resemble a sword. I'm going to finish the guard tomorrow. It's almost fitted, but I need to grind it into something less... Fugly.
Not sure what I'll do for the pommel yet, we'll see. I'm afraid that the scent-stopper pommel might overpower this sword with the colossal crossguard.
A drill press, a drill press, my kingdom for a drill press!
So far, I've been working with an old power drill and a cheap 1 x 30" belt sander as my only power tools.

Yeah, I've gotta get some more belts for my sander.
Never ordering 3/4" bar stock again. Terrible mistake.
What kind of dimensions do you guys start out with when you mill your own hilt furniture?
If I could get my forge running, this would probably be a lot easier.

What kind of belt sander are you using, makes a big differant. I can grind down a piece of 3/4in bar stock fairly fast with my.

No, I don't have an angle grinder.
I'm using a 1x30" harbor freight sander with 40 grit belts.

Get a cheap angle grinder at least the 1x30 is too small you will wear belts out fast. Like it been said use sanding belts like they are free. When they stop cutting well out a new one on. If you are not doing so go to Trugrit get some cermaic belts, they will last longer and cut faster.

If you are not doing so go to Trugrit get some cermaic belts, they will last longer and cut faster. I've used the Norton Blaze Ceramic belts on my 1x30, and they eat up steel fast. As Fallen said, they last quite a while as well. I get them from TruGrit.com, in 60 and 120 grits. The 60 may remove material faster than you'd like, so you may want to start with 120.

The blaze is a good belt, I've been trying out Norton 984F Cubitron II ceramic so far I'm inpressed with them. A good cheaper belt is Norton Norzon Bluefire and VSM ceramic belts. I've used the VSM a lot, but am switching to Norton Bluefire.

How hard is it to make a guard like this? I have an HT EMSHS that needs a crossguard, and all I have is a 1×30 belt sander, a 4 1/2" angle grinder, and a dremel.

It's a legendary pain in the ass with the tools I'm using. This started off as 3/4" bar stock, if I had a do over I would probably go for 1/2". It's tedious, but it's not especially difficult if you take your time.
