I recently took apart my Hanwei GSOW and found that the tang slots in the handle, guard and pommel are much too large for the tang itself. Is this a common problem? Will it cause structural failures? If I need to fix it, how should I go about fixing it?

Can you give more specifics or post some pictures? So all the slots are too big for the width of the tang?
If the hex nut is tightened down, does the grip or cross or pommel move around, twist, shift around, anything like that?
I think the tolerances are not super tight, but on the 2 GSOWs I have/had there was not a lot of play between the hilt furniture and the tang, pretty close tolerances I thought. Yours sound atypical perhaps.

My GSoW had an oversized slot in the pommel so it moved from side to side a bit. I used some epoxy to make the slot smaller and it has worked this far. The epoxy might come loose over time but you can always put more on.

Funny. I have the exact opposite problem. Everything is so tight that you have to pull on the grip like an ox to get it disassembled. Also the Yeshua Ranger Guard i bought from Saito gets stuck halfway up the tang! :?

There is a lot of variance from sword to sword on these... I've don experiments when I had 3-4 GSoW in one spot or any of the HT weapons... the furniture is not interchangeable in the HT line, even from same sword model to same sword model, because each one is different. If this Ranger guard was made for a different GSoW, I'm not surprised it won't fit yours.

I dont have any pictures, but I wager the tang is 1-2mm thinner than the slot and definitely 2mm more narrow. It is not a huge difference, but it is noticeable if you look at it well enough. I still hate it though and am not too sure how to fix it.
I don't have any way to upload pictures anytime soon though.

I don't have any way to upload pictures anytime soon though.[/quote] Well, basically you're going to have to shim things up to get them tight I would say. There are several things you can try. Epoxy, JB Weld perhaps. The best thing I can think of is to thicken the tang perhaps with a thin piece of metal. One thing that is pretty thin is this stuff used to hold up pipes. Cut it to length maybe and fix it to the tang with JB Weld or something like that. Or the flip is to shim up each part that is loose. The pommel slot, the grip slot and the cross slot. Kind of sucks that all 3 components are giving you trouble. But bottom line is you have to fill those voids with something, somehow. You could I suppose put epoxy in all the slots and then assemble and tighten down the nut. Once dry it should fix the looseness, for a while at least, but you won't be able to disassemble the thing easily anymore. Or if possible send it back for a replacement. Good luck.

Lucky for you, this is an easier fix the a guard that is too lose, where you would have to do something like what Fin is talking about. For your issue you either file the tang or guard to fit... It work on the tang rather then take a file to Ernie's work.

Thanx for tips and input from me too! No offense to Saito or Ernie meant of course; the parts now sit on my Tinker Longsword where they look even better than on the GSOW in my opinion!

As you wish! I kinda like the combination with the original pommel better; also the "barrel" pommel does not fit here It slides on quite easy and then comes to a sudden halt leaving about 2cm between grip end and pommel; i think the tang is simply longer than on the GSOW?

thats because the handle length on my GSOW was different than your longsword. My great sword had a custom made grip that i made because the standard one was too plain and boring or me but when i remade it i went ahead and added about an inch of length to it as well, so it was keyed to farther down the tang.
