This isn't too big of a problem since I intend on customizing the sword, but I'd like to know if the habaki is worth keeping during custom work. It would be one less expense for me and it's only ever so slightly loose.
Also I was thinking of havin nihonzashi do a blade shortening and tsuka shortening with a new tsuka added. Is this company good for this sort of deal?

If you are talking about a production blade, try getting a habaki from some shop, if you just need it to be functional. Hopefully it'll fit with a bit of filing. You can have one made, but its genereally cheaper to make it yourself from copper. I think frankthebunny makes (or at least dabbles) on habaki and know how to give them a nice look.
As for nihonzashi, I've heard nice things about them, but have no personal experience.

Thank you for the info, where would I contact this frankthebunny? Yes it is a production blade that intend on customizing, the blade itself is really nice though, it even displays ghost hamon. I just noticed a slight rattle in my habaki and would not like to stress my blade.

Josh (A.K.A. frankthebunny) is one of our most talented customizers here. Just take a look at the other threads on the customization subforum. Are you sure the habaki has a split? It may just be ill fitted or lack the support from underneath (lack of an extra seppa).
Customizing is great fun and you get to learn a lot. As for the stress, the habaki was designed to keep the blade trapped in the saya without a lock. Most stresses come from cutting where the forces tend to act to split or pry open the habaki at the hamachi. That being said, should you avoid any cutting or have perfect techinique that might not be a problem. On a last note, a cast habaki is safer than a forged and welded one because it does not have a seam.

He may not be taking commissions right now, but he's still in business. He's posting projects UBC all the time. It's common for people in the custom work business to shut off orders for a while if they build up a backlog.

As far as I know, Da Bunny is doing tsuka only. I don't think he makes custom habaki regardless, I know he made some cool one sided habaki tie pins, but not full habaki.
For a cheaper production katana, your best bet is just to buy a standard production habaki, you cen get them at Artsfeng or on ebay fairly cheap. They made need a bit of filing or filling to fit, but it still going to be a heck of alot cheaper then having one specially made.

Making a proper habaki is an art unto itself. In Japan, there are people who make habaki for a living. It's all they do. Expect to pay quite a bit for one.

I know Aaron Justice has made some habakis and I don't think he was charging an arm and a leg for one. I'm not sure how these kinds of rumors get started but I never said I was shut down, there are just some requests I can't fulfill Fred Lohman & Co. will fit one of his habaki to your blade which might be less expensive than having one made from scratch. Thanks, -Josh

No, it was the pinky toe on my right foot in a tragically hilarious snowmobiling incident involving sushi, a mandolin, and the latest copy of Dog Fancy Magazine... but luckily Zach Braff found the toe and Donald Faison reattached it so I am doing much better now
