Master: How about just grinding the handle portion to shape, and then the simplest thing to do would be a cord wrap. Just get some parachute cord, boot lace, or any other type/color of line and wrap it around the handle like this: or fancy like this: After wrapping you could even soak it in epoxy or shellac to harden it.

As a ninja in training, you have to think like a ninja, and anything can be a weapon. But alas, that is aside from the point. I treat my POS duct tape handle sword like my masahiro sword. I am just as cautious. But when I was chopping wood, I was putting it to a destruction test at my own demise. I kinda assumed his sword might be able to handle bottles, but of course with some re-enforcement. Maybe I should have mentioned my idea for doing so first. But none the less, sorry for my idiocy. AHHAHAHAHAAAAAAAAAAAAAAA that is great! Ninja in training LOL! Lol, at least someone noticed the humor. I didn't think anyone would see that one. 1+ karma for actually noticing it.

Although in my class, we are actually training to be ninja's in a way. Although it is highly impractical for todays use, I like to think of it as training for reenactment. So I guess in a way, it really isn't much of a joke. Maybe my ninjutsu class is a fake (I mean if this isn't what ninjutsu teaches), but it is as fun as hell, I learn new techniques and build a lot of strength. I think I would rather take this class over other ninjutsu schools if this is the case.

Besides, we swordmakers aren't much better. There's lots of folks out there that would laugh their asses off at the thought of being so serious about making swords too. To each their own...period.
Plus I've never before seen a moderator here laugh at or belittle anything said by another forumite. No matter how ridiculous it may be (and there has been a lot of that from time to time).

Alright, I can not drill the blade with the hardest drill bits available. I am not going to de-temper the blade to drill it. Is there some other way I can do the handle without drilling it?

Howabout welding pecies to connect the blade and tang better? I am not sure if it would work, but it seems like it would.

I bet you all the beer in belgium that you aren't using a drill press. You will be amazed at the difference in using even a small benchtop drill press. I have blunted, resharpened, blunted torn hair out etc trying to drill steel by hand. Drill press make me v. happy! You can even buy a press mounting for a hand drill for about $20. What style of grip are you going for? Tsuka or scales? Or you could just try the wrap like Slavia suggested and save the drilling. How long is the blade on this puppy gonna be?

I was originally going to do a tsuka handle. But since I can't drill it, (this is a no-budget project) I guess I am going to have to wrap it with cord or something.

What I've done before is take a propane torch to the last inch or so. It doesn't ruin the cutting edge, nor the temper too far up the handle.
By softening this, you can drill through it with no problem so you can permanantly pin a handle. Though, I'd first suggest grinding the tang to be slightly narrower than the blade section, or else the handle will be too wide.
Considering the shape, you're probably better off simply epoxying on some small, wood scaled for a little bulk, then doing a good cord wrap, soaked in epoxy. Without changing the tang geometry, you're rather limited.

Why on Earth didnt you make some sort of design first?? Did you plan any of this at all???
PLAN YOUR NEXT STEP.
You want to put a handle on it, correct? Consider the tools you have. Do you have the skills to use them? The more tools you can competantly use, the wider your options.
Consider the possible handle choices. Which would you like to use? Which is actually possible with the tools/skills you have? Consider SAFETY. The handle must not break, or be loose and crappy. A sharp piece of steel is a DANGEROUS piece of steel. Hell, a blunt piece of steel can be dangerous!
Finally, if you want to make bladed weapons, why don't you do some serious research first? LEARN. READ. Take good advice! Get somebody to show you round the shop, teach you how to use the tools.
