For a long time I have been thinking about applying a fiberglass wrap on a typical Windlass leather scabbard. My eyes grew large when I noted that the new Tinker LS has one. My question is; To make one from scratch, would a good path be to make a wooden blank to act as a basis? Could I grease an actual blade, so that the glass/resin will not adhere? Will a mold releaser affect the glass? How would the interior be finished? I have little experience with glass other than crude reinforcement of fairings on the back side. I've noticed that a gel coat is often applied on top for a true glass like appearance. I do know that this stuff gets VERY hard (sanding) and is extremely hazardous to breathe. Mask up! Any glass experts? Thank you.

I can't find anything relating to scabbards...however there are unlimited tutorials for creating a fiberglass mold. Even a "lost foam" technique. So, a scabbard is basically a blade mold with excessive clearance built in. Maybe cover the target blade in thick felt, than get to work laying glass??? It seems that this might be quite easy to do poorly. Don't know what the material is called, but I thought that the plastic that the green-colored sheath for the - I think M9 bayonet - would be good for a sword scabbard.

Making a mould for a glass or carbon fibre scabbard is quite difficult and time consuming if you want a nice result (prototype, negative mould, polishing the mould).
What one could use is called thermoplastic or memory carbon which is basically a carbon fibre plate that can be formed when heated above 150-180°C and returns to rigid when cooled again, keeping its new shape. However its quite costly.
If the scabbard doesn't have to be exclusively made from carbon fibre you can cover an existing wooden scabbard. There carbon look foil but I think it looks hideous, if I was to do it I would use 0,2mm carbon foil, it has a high gloss surface quality an looks very nice. Getting it around the corners of the scabbard could be bothersome though, its still quite stiff.
