Howdy, I recently ordered a Sword Blade and Excalibur fittings from Darksword Armory with the intentions of constructing my own Excalibur Sword. After watching several YouTube Videos and seeing the assembly, I figured it would be something pretty feasible for me, a first timer, to do. The sword parts and blade arrived today and I'm completely in over my head and could use some guidance as google searching hasn't turned up anything relating to the topic. The Excalibur Hilt, when attempting to slide down the tang, only goes down so far before getting stuck and refusing to slide down further (see pictures in Imgur to get a visual). No amount of Rubber hammering has made it go in any deeper, and in my ignorance the hilt suffered some scuffs. imgur.com/a/jITG4DDAny amount of advice would be a lifesaver for me and I'm happy to supply more pictures if needed Thanks!

I have done similar projects with mismatched parts. You'll need some needle files or a dremel tool to remove a little material from the inside of the guard slot. Does the grip and pommel slide on?

The grip and pommel have the same issue as the guard where they only slide on so much until they get stuck and can't go any further. For the grip, it only goes around a 1/4th of the way in before getting stuck/not fitting with the blade.
For some context, I attempted to order their 28'' blade in an attempt to recreate the Composite Excalibur, but one of their representatives called and said that construction that way wouldn't be feasible, and that they'd just send the standard blade they use for the Excalibur itself. The blade+tang measured out to 42.5'', so it def. seems like the correct blade for the parts.

The grip and pommel are more tricky than the guard as its very difficult to remove material from inside the grip and pommel.
For the pommel, i would file the tang to be slightly narrower so i can hammer the pommel on a little easier
For the grip, i would make a new grip, or if not possible, (i think you wouldn't want to as that grip looks nice) i would file the tang as well
If you want to look on the bright side, you filing the fittings so that they only just fit tightly is a good thing - less likely to come loose with time
