I was cutting with my Gen 2 Excalibur and the end of the wire grip is going through a hole that is drilled between the grip and pommel. The hole that is drilled goes all the way through the middle of the threaded tang! So there was nothing but glue holding on the pommel. I hit the cutting stand and the pommel flew off the sword and hit the wall. When I looked down at the hilt, the wire grip was unraveling to the floor.
I am going to make a leather wrapped grip for the sword. I have been trying to pull the grip off but I'm going to have to cut it off because of how well it is fitted to the tang.
I am wondering how to get the pommel back on the tang when I'm done with the grip. I am thinking about drilling a hole straight through the pommel and hot peening the pommel to the tang but the threaded part of the tang is very thick. I will have to make the grip a little shorter too but that's okay because I am going to remove the risers on the hilt and the pommel.
Do I do the peen first or put the grip on first?
Is trying to hot peen the pommel on a good idea or is there a better way?

For me? If it broke like that i'd fix it, hang it to the wall, and never use it again. Just my $.02

No pun intended but that is a tough break. I guess you have to decide if it is worth investing more time or money into this sword or calling it quits and give it a decent burial. Is this one part of the new batch they recently released? If so, I would contact them for a return, exchange or refund. If part of the old ones or bought second hand, I would still contact them. Never know - they might help.
Maybe just keep the blade and send off to Yeshua's Sword For new fittings. He may be able to reuse the fittings or make similar ones.

I didn't much like the wire grip. It is very uncomfortable to grip without a glove. I wanted a project sword and now I have one.
To clarify - The hole that was drilled went right through the tang, just beneath the pommel. The drilled hole had completely severed the connection between the pommel and the tang so much as to where the epoxy was the only thing holding on the pommel.
I just don't know how to get the pommel onto the end of the sword now that the end of tang is broken off. I think I will have to hammer down both sides of the end of the tang to make it skinny enough to fit through a hole in the pommel to peen it.

I will look into welding onto the tang. Is there a specific metal that is better to use for a peen? The only problem I will have is that I don't know anyone who has a welder and I'm not sure I will have much use for one after this.
I took the wood grip off yesterday. I took a dremmel to both sides of the grip so I could take it off in 2 pieces. It didn't work, I ended up with about 10. It was glued to the tang very well.
The piece of the threaded portion that is left on the tang is less than 1/4 of an inch so it will need to be completely redone.

where are you located? can you remove the fittings? i can weld onto it for you and re thread everything...

Just a confirmation: The pictures William linked to show exactly what I found on my G2 Black Prince when I took it apart to remove the funky "washers" and regrip it. I was able to put better radii on the blade's shoulders, but I had to hold my nose and just bolster the welded tang section with JBWeld, hogging out a large recess in the new handle to keep the JB blob as big as I could. I have not said anything until now about this anywhere, people seem to love G2 except for the washers/bolsters on the handles. It is hard to criticise something when everyone else is enamored. Human nature I guess.

Can you write up a review? These seem to be things that right ups were meant for, I for one would hate to be in love with a sword that had issues that other people knew about but kinda left it alone, and some of my biggest changes in how i make my swords were because of clear and concise reviews, and maybe you can add to it how you fixed it or how it should be repaired.

So I contacted Gen2/ Legacy Arms,
I told them my issue with the sword I had. Even though I bought it second hand they sent me a full replacement (sword and scabbard). That is pretty amazing customer service.
I will do a review on this Excalibur and let you know the differences with this one and the one I had. They have made many improvements on the Excalibur. It is a beautiful sword!

I am having Ernie from Yeshua's Sword chop the Gen 2 Excalibur down to a one-handed sword, redo the peen, and put a wooden grip on the sword. I should be getting it back in the next few weeks and after that I'll post my review of the Legacy Arms Excalibur and some pics. of my fixed sword.
