I bought a Hanwei Practical Pro saya from one of our own in the hope that it would fit my SBG Kuromono. It doesn't. The blade stops about 6 inches from a successful dock. In fact, none of my other katanas fit in it either, except for an old Masahiro with a very narrow blade comes very close (with some wriggling). The dimensions and curvature of the PPro saya is very similar to the Kuromono saya (PPro saya is slightly longer), so I'm thinking maybe if I can file down the inside a bit, I might be able to make it fit.
The question is... HOW?!? I thought about taping sandpaper to something long and using that but that would leave hard, blade scratching bits in the saya. None of my files are very well suited for this kind of operation. Anyone have any experience with something like this? Ideas? :?

I'm no expert at sayas, so another member might have a better idea for this, but I know wood fairly well. I think the only possible way you're going to get a satisfactory result is to split the saya using a fine-toothed table or band saw, carve the void to match the new blade, and reassemble the two halves. You'll have to glue a shim between the halves that matches the thickness of the saw kerf. The next step will be to sand and re-laquer the saya. All in all, a lot of work.

Yeah, that does sound like a lot of work. I don't even have the proper tools or the skill for something like that. Where's a team of tiny miners/carpenters when you need them?

Fisrt off let me say I'm just thinking while I type, I have no experience in this.. I'm not so sure you can't do it with sandpaper- you wil have to use a rod of some type that is stiff enough to give you good pressure. So long as you finish with fine grits and clean out the the dust, which will have sandpaper grit in it, you might be able to do it. I know my kat sayas are far from smooth on the inside.., I think the key would be to shape the end of the rod with something that is the shape you want to sand out, then glue sandpaper to that. If you are thorough in cleaning it out after you should be okay... but be certian it's clean. You could even wipe it out with a damp cloth then dry it out after but be careful about soaking the wood and be careful how you dry it. I read somewhere on the forum before a saya caught fire from a hair dryer positioned to dry it out and left unatended. As for tiny miners- what is you raised and trained termites? Should only take several years to get them ready...

Trained termites. By God, that's it! But while I'm selectively breeding the ones that seem to take instruction well, I'll probably resort to some kind of method involving sand paper as you've described.
