Where's it rattling at? Does the guard move at all? Maybe some epoxy would fix it- you said hot threaded tho, not peened. Think something broke off and got loose? Show us what you mean.

I dont really know how to show you because the looseness isnt really enough that its visible it seems to only be something you can feel when you hold the sword and I cant actually tell if the gaurds loose I think its just the handle that is actually loose

Wrap some twine between handle and guard. That might fix the problem.

Is it peened or not? Even so, you might be able to squeeze some epoxy into a crack (if there is one) to cement the grip to the tang. Does it click? Or rattle? You should be able to tell the difference between a loose guard and a loose handle, though.
You can shoot a short video clip to show us.

I would guess that the wood core of the grip cracked... That could definitely cause looseness, and seems to be the most likely cause if niether the guard or pommel is affected. Since you got one of the 'old DSA' Black Knights that doesn't have the nice leather wrap on the grip, I'd suggest stripping the handle off and making a new one and wrapping it as per YeOldeGaffer's tutorials (www.yeoldegaffers.com). Wood is cheap, and since you can't easily order leather in the right amount for one grip, I'd be happy to send you a bit. I could probably even cover shipping, since all it would take is an envelope to mail the leather. On the other hand, if the grip is NOT cracked and everything just loosened up a bit,you can un-heat thread the pommel rather easily from what I've heard. I'd contact Eyal for the details, but I seem to recall that all you have to do is heat it up. Then, after the heat-seal is broken, you could just screw the pommel on a bit more (which would make the pommel be un-alligned with the guard and blade ), or epoxy the grip and pommel onto the tang (which would probably be the best route to take, if you don't mind a permenant assembly). ;D Hope this helps! -Slayer

You can even add washers to the tang, if you need to tighten it more. ;D (Continuing Slayer's post)

Oops, meant to mention those. Thanks for adding that, Seth! ;D I make leather washers and put them inside the fuchi of my katana to tighten them up. When the tsuka is put on, it compresses the washer, and creates a perfect fit by essentially squishing the washer to the right thickness. ;D -Slayer
