Does any one know the trick to getting the cord through the Kurikata? Everything I have tried, it has bound and wouldn't pass through. Help.......

Nope. If it won't fit, it won't fit. I once had success soaking the end in superglue and letting it harden, and then cutting it at a sharp angle and poking it in till I could pull it through. OF course, this then requires one to cut off the hard end, and re-tie the frayed bit together.
I also only had success with this method one time (and I've done quite a few sageo).

I tried the film/tape method, but to no avail. It starts to bind. If there was just some way I could get a hold on it to pull it through instead of pushing it. I even tried taking the end tie off thinking the extra think spot might be causing the problem. LOL, so now I have one frizzled end.

Hey man, same thing happened to me. Long story short, I used a pair of hemostats (surgical tools) to grab it and pull it through. It worked eventually, but frayed one end a bit and pulled off one of the cheap little shitodome sides (cheap saya, so whatever). I think that'd still be your best bet, though, if you know anyone in the medical field.

You might just have to go with a thinner Sageo if you can't get it through with the plastic wrap trick. Or like you say, that extra thick spot is what is giving you the trouble.

Eaglehawk-- You may try passing a small but stout piece of thread (in a 'u' shape or what the Boy Scouts call a 'bight') through from the side you want to pull the sageo to. Make sure it's long enough for you to have a good grip, slip the end of your sageo into the loop, flatten as much as possible and then try to pull it through by pulling the other end of your thread. Know what I mean? May or may not work for you but won't cost you anything and worth a try.

Does the sword have shitodome? Take 'em off if you don't mind a plain kurigata. I, personally, don't like the shitodome on the kurigata, but it's just me.

I've taken the shitodome off nearly all of my swords. Kept them after modification if the koshirae demanded it. Unless you use the shoelace sageo they are too small. If you want to use a shitodome and a different sageo, you'll either have to buy bigger ones (expensive!) or use files to make the hole larger.

Thanks for all the suggestions. I tried Slayer's idea using Superglue. I thought it was going to work. I got it started in the Kurikata, but when I tried to pull it through, it just broke. The superglue made the silk brittle. It does have a Shitodome which I was hoping to leave on because it goes well with the gold/black silk. But it looks like I am going to have to remove it. So my next question is are they hard to remove?

So my next question is are they hard to remove? Hi guys, No one has answered my last question yet. How do I remove the shitodome? Is it one piece, two pieces, is it glued, do I have to pry it? I have never removed one before and don't want to mar my saya.

It's two pieces, perhaps glued. Pry them carefully out with a thin knife blade. You may get some laquer flaking off, but if you use a scalpel to cut underneath before prying them out it shoulld be minimal and covered by the new sageo.

Shitodome usually comes in two pieces and usually comes off easily. In your case, it might be glued to one piece. I second Ichiban's method of prying it out gently.

I used a stick to keep the loops open while I wrapped the cord. All in all, it went pretty quick. Once I straightened up the knots, it looked as good if not better than the other katana's I already have. I have to say I was pretty surprised.
