It is admittedly a giant pain in the butt:
As you can see in the video, they really pour in a TON of epoxy/putty when assembling the hilt on these swords. That, along with the hot peening means that the swords are really solidly built, but also really difficult to disassemble.
Mine took an angle grinder to cut off the tip of the pommel with the peen as well as the wooden grip. Then I heated it up in an oven to try and melt/soften the epoxy, not sure how much that helped though, because it still took a ton of work after that...
I also used a bearing puller (automotive tool with a mechanical ratchet meant to yank bearings off of rods), and then an hour or so of very careful hammer pounding (so as not to accidentally bend the tang) before it finally started to slide down.
Definitely not an easy task, but possible with the right tools and patience.

When removing epoxy, I would recommend using a heat gun. Continuously blast the surface with heat until the objects you want to remove come off. Make sure to wear protective equipment not to burn yourself, of course, and take care with melting epoxy as it's essentially like napalm. Once the epoxy cools it becomes solid again, so the trick it to keep it hot with the heat gun until you've removed it all.

Ok, official from Chris@ ronin. At this point, no. With the pandemic and supply woes, everything goes to completing blades. So if ya wanna do mods, you'll need to buy a completed one to start with. Hanwei may have a decent alternate bare blade...dunno

An alternative if not *absolutely* wedded to a purist historical look is always to cut the slot in the guard large enough to insert it from the blade tip end, like a messer.
You rivet a small "spacer" to the "ricasso" section in front of the guard that'd look kind of like a habaki; it sandwiches the guard between itself and grip to hold in place. (Grip in two pieces too, of course, attached in halves and epoxied, then cord-wrapped, etc.) Done something similar a few times.
Me, it's probably what I'd do here (maybe even will someday). If really mostly in love with that guard swap-out and removing that pommel looks like that much hassle.

IncredibleHolg had a custom maker made a Swiss Saberoid from a Hanwei Dark Sentinel blade with a Hanwei Sidesword hilt, looked really good. IIRC somewhere in the New Aquisitions Thread.

Finally, a few more shots of the(mostly) finished sword:
I still need to clean up the peen area from pound marks, seal the leather, and then take some more elaborate photos/do some test cutting! Unfortunately though I smashed my thumb pretty good on the last few swings of the ballpeen hammer, so that stuff will have to wait until I'm healed up a bit, ahahah.
My next project will be a sandwich-construction leather wrapped sheath and sword belt, but that is still in the early stages of research/material procurement. In the mean time however I'm quite pleased with how it turned out, can't wait to give it a tryout cutting! Hope ya'll enjoy as well- and thanks for looking!
