BTW-Thanks for your post. It allowed me to repair my Cold Steel recently after the threaded tang broke. In the end I think it is a better sword.

Kleveland - I see you've learned the benefit of a long sleeved shirt and an apron. I was coughing up black phlegm which fast tought me to get a better respirator - The filter with and exhaust valve works fine. Goggles are obvious. Hearing protection. I also wear a hat to stop my hair getting singed by sparks. And light gloves to keep the particles out of the skin on my hands.
Regarding attaching the cross - you should try Silver Soldering it. Not the cheap lead solder, but the slightly dearer ($15) Tin and Silver. I think its about 96% Tin and 4% Silver. Its really strong. It will work at about 400F, which is barely a tempering heat. It will effectively weld it all together. If you can get it into a gas stove flame that will heat it up enough to work, though it's more clumsy than a torch.
Show us the parts when they come. Or do you want to save it for an unveiling?

'f course I'm saving it all for the unveiling..... as far as the apron, yeah, I wish I had the extra funds for one of those, I get funny looks when I'm walking around in a grey hooded sweatshirt sporting massive scorchmarks all over the chest and shoulders.... woops

I got my apron from IKEA. It's not leather, but it's fine for grinding, as long as you don't run the sparks on it at point blank for 3 minutes for example. It was only like $7 or something.
