Thanks. That was far from my best guesses. Their swords are normally tanks, very tough. Can't say that I've ever seen any data on that one tough.

X3, put the can up right, then cut streight down, you will hurt the macheta, the cans harden rim is what he cut....SanMarc. Exactly. Also, while cutting them at the side is easy because the alliminum is thin... it will scratch your blade up something wicked.

From the sounds of it people are pretty split on whether or not this thing should have failed or not. I will say that what I was doing was not as rigorous as the videos they have on their own web site, nor as rigorous as what RicWilly has shown us.
I agree that it can be easily repaired to be stronger than it was before, which was one of the reason I came here. I was thinking the exact same thing about filling the grip with some form of putty or glue or something, but I'm not really sure what.
I'm also open to alternate grips which would fit snugly over the tang, if somebody could point me in the right direction.

Well, at least now we know why the grip failed before the blade. DSA's are usually supertough blades, but that grip does look pretty flimsy. And if, as you seem to be indicating, the grip was not contoured snugly to the tang, it was only a matter of time before that assembly broke down. The good news is that if the blade is still fine, you're just working with a wooden hilt, so it shouldn't be too difficult to fix/replace (you don't have to rewrap a leather grip or anything like that) With some decent woodworking tools, it should be relatively easy to make a new handle that's far stronger than the original was. I'd make a new wooden one out of white holly if I was in your shoes.

I am surprised the grip failed... but if its ahllow as you say, then thats why it failed and, with that knowledge its not surprising now. You could either make a new grip, a solid wood one, fill the exixting grip with something... you have options. Sounds like the blade is pretty tough tho.

You will have to make your own grip if ya want it to fit snugly, the Bone grips reqier some sort of filler no matter what you get, but a wood one can be made to fit quite easly.....SanMarc.

The blade is still beautiful as is everything else except the bone handle which was damaged slightly (chip and hairline crack) when the joints failed. I can upload pics if you want.
This sounds like a great opportunity to buy myself some exotic piece of hardwood with which to make a new grip, I like to believe I have a bit of a knack when it comes to woodworking.

Any tips on building a new handle would be appreciated. I'm guessing you start by boring a hole down the middle of a block of wood, then slowly whittle away at the inner bore until it snugly matches the tang? Then carve the outer surface to preference?

Ask RickWilly, he can give ya the link, and thats typical for a bone handel, you have to use wood shimms or epoxy filler, but get the link to making a handle for a Gladius, it allso shows a more oval shape...SanMarc.

I have never made a grip, not really very handy at all that way. Here's a link to making a grip out of bone. I couldn't find any on wooden one's.

Sorry to call it like I see it, but the execution of that grip is terrible! It's a flimsy hollow tube. The hole is WAAAAY oversized. There is no way this thing could not fail with any serious use.
Andrew, I'm very sorry to see you received a sword designed like this. If it were mine, I would either return it and demand my money back, or more likely fix it by filling the grip core with AcraGlas. That will result in a solid fiberglass grip with a "bone-like" covering.

OUCH!!! You did abuse theword, which is why it failed, but the hollow grip is unacceptable, nevertheless. If you want a good tutorial for making a wood grip, go to www.yeoldgaffers.com I've used Gaffer's tutroial myself, and it works quite well. ;D Good luck, and safe cutting! -Slayer
