A question for those of you who are machine milling fullers: how much material do you leave? Does 0.080" at the thinnest part seem too thin? For context, I'm working on a type XII with a 30" blade.

Depends on your thickness of the blade. I did shallow fullers...1 to 2mm on a blade 6mm thick. Just for show but it looked great. Fullers are put in to lighten the blade. Up to you really.

.08" isn't likely to be too thin, depending on the rest of the blade. But keep in mind that if you are milling the fuller out you will still need to do some fairly heavy sanding to remove the machining marks, and then will still need to have enough metal left to be able to sand it again after the heat treatment.

Thanks for the comments. I decided to just go with it. This blade will indeed be thin, if I do things right. A 3/4 ball endmill is slow going! I wish I had carbide, but those are pricey.
