I was asking about habaki, not implying it should be there. I think that the mock-up with habaki is not right and in the first mock up the semicircle was carving too much in the blade at the exact point where the habaki comes in place to consolidate the blade. All the examples shown after are not carving that much, but again, it is your design and as long as you like it, you should ignore me :)

Well, I suppose the next step would be to have the blade made. With that in hand, I can design the habaki (if I end up going with one), as well as the seppa and tsuba to be 3D printed to fit whatever the blade profile ends up being. I could then have the wood handle made, which would enable me to do the same with the fuchi and kashira. That should save myself and the smith some trouble, time, and money.

While researching what the various dimensions of the blade would be, I came across something that might change the direction of the design. Do katanas normally taper toward the motokasane/sakikasane (spine) from the shinogi-ji, or is the shinogi-ji the same thickness as the spine? I have been assuming they are the same thickness, but bugei has some diagrams that show a taper. Does this vary from katana to katana?

Yeah, like Mike said, shinogi vs mune thickness varies by blade. I took since measurements of my two antique wakizashi a while back and the difference was something like 1/10 of an inch, but shobu-zukuri and some shinogi-zukuri are known for "high shinogi," meaning the shinogi is "taller" when compared to the rest of tl the blade, like a "diamond" cross-section.
Not all blades do, though.

Oh, okay. Yeah I've seen people mention high shinogi before, but didn't really know what it meant. I've been studying photos, and it looks like Hauwei's blades are of the non-tapered variety that I need. I might start off sending them the design and see what happens. If they can't make the whole sword (fittings, etc) then perhaps they can just make parts of it (or just the blade, all else fails). Here are the specs I have so far, let me know if you see anything that doesn't look right haha:
Steel: 9260 Temper: TH Profile: Shinogi-zukuri w/ niku Nagasa / Blade Length: 22" Motohaba: 3.2 cm Motokasane: .7 cm Sakihaba: 2.7 cm Sakikasane: .5 cm ? Polish: Mirror Nakago Length: Full tang (~26 cm) Is that too long? How much space is needed for the fuchi? Sori/curvature: Torri sori 1.5 cm Kissaki: Chu-kissake (4 cm) Yokote: Geometric Tsuka length: 27 cm Mekugi-ana: 2
I still need to figure out the measurements of the choil, but not sure of the best way to do it. If it were a semi-circle, I would just give a radius/diameter but it's only a partial semi-circle. Perhaps just width and depth, in conjunction with the image, would suffice.

Sounds okay so far. Here's a link to a post where I showed my two antique wakizashi, one of which has koshirae, the other you can at least see where the tsuba and habaki had been: sbg-sword-forum.forums.net/post/628162/thread(I also have pretty much all the measurements I could think of, including mune vs shinogi thickness, in the body of that post) As for size of fuchi, that depends on the fuchi. I've seen both tall and short, likewise kashira. It's just whichever you want. I'd hazard that the "average" fuchi tends to be around 1/2-inch. (about 1.25cm?)

It worked! They accepted the project earlier today (whole sword, fittings and all). Just need to get an eta on when they expect the sword to be finished and put down a deposit to get things rolling.

Well everything is set. Sword paid for, approx 60 day turn around time. Just need to finish the menuki, have it printed, then send it off to Huawei. I'll keep everyone posted about the progress.

For those who've interacted with Jacky from Huawei, how long is too long between email responses? I sent an email on 8/31 that did not get a response, and a follow up email 2 days ago without a response. He was responding within 36 hours at the beginning. Is that normal now that the sword is being made (i.e. focusing more on new orders) or what?
I'm actually fine with there being a few days between responses so long as things are staying on track.

As much as I preach about huawei being great, I will be floored if you receive this to spec. This will be the ultimate test of patience on your end, please be warned. It could be a very long wait. I have concerns with a few aspects of this production that on one hand, could be easily remedied, but on the other hand, may be too unconventional for a factory setting to accommodate. For instance what shape would the habaki be in? Would this be a unique habaki for your sword? If so COOL! But there's risk involved with inconsistencies to your design, or being tossed in the problem project basket. It's great that you were able to provide a very clear and simple outline though. Nice work! Looks awesome.
I'll give one more example of what I would consider unconventional design that may pose an issue.
All production china kats swords are beveled top to bottom, even the tang. /\ II Your design only employs bevel a couple inches above the tsuba.
All of this is is what makes your design special, and admittedly, friggin awesome. If all does come in accordance. Pictures. Upload millions of pictures. Until then, I advise a little friendly reminder couple times a month maybe after the first 40 days.

Well, I suppose my patience will have to be limited to 180 days according to PayPal. While quite a bit beyond the 60 day turn around time quoted to me, I'l need to make it clear to Jacky in the last few months that I'll require the product in hand before that 180 day mark, no matter what. I'm not opposed to submitting a buyer's protection claim if I feel I'm being strung along, especially if after allowing 3x the original manufacturing time. I might make an exception if he can show me, with pictures, that the trickier parts of the design have already been completed correctly (blade, habaki, etc.) but silence or the runaround won't buy him additional time for this order.
As far as meeting the specs of this unusual blade, I am a bit nervous which is why I'd like to be kept in the loop throughout the process. I can save both of us time and headache if I can answer questions, catch mistakes, and provide clarity in live-time instead of after the sword is 90% done. But part of me is hoping that, because "stock" components won't work for this sword, the overall product will be of better quality. After all, so much of it HAS to be custom tailored to even work at all -- so the way I see it, it'll either be made well or it simply won't be made.

You got the idea. Not long ago I had a slightly unconventional order from huawei (no diagrams for reference) and after a year of saying it would be completed, I lost my patience and gave jacky somewhat of an ultimatum. I said they could keep chuggin along on my pair of 9260 ko-kissaki blades or transfer payment to an order for an off the shelf item.
The item off the shelf had a $30-$40 higher price but jacky was happy to send for the amount paid on my custom cause I'd waited for the custom order for nearly a year and it never came through.
There's the fact that they didn't complete the order in the time I allowed but there's also the fact that they didn't disappear with my money altogether. Afterpractically a year, I'd say they could have easily pleaded ignorance to the original order.
